The Prototype-to-Production Gap

Many electronic products work perfectly as prototypes but fail to scale into reliable production. The gap between a working prototype and a manufacturable product encompasses design optimization, supply chain establishment, tooling development, process validation, and quality systems. Bridging this gap systematically reduces risk and compresses time to market.

EVT: Engineering Validation Test

EVT prototypes verify that the design meets functional requirements. Built in quantities of 5–20 units, EVT focuses on circuit functionality, firmware bring-up, and initial performance testing. At this stage, PCBs may use prototype-friendly specifications (larger vias, wider traces) that will be optimized later.

DVT: Design Validation Test

DVT builds (20–100 units) use production-intent designs and materials. Testing includes environmental stress screening (temperature cycling, humidity, vibration), EMC pre-compliance testing, safety testing, and accelerated life testing. DVT is the last opportunity for design changes before tooling commitment.

PVT: Production Validation Test

PVT runs (100–500 units) validate the manufacturing process itself. Built on production tooling with production workers following documented work instructions, PVT confirms yield, cycle time, and quality metrics. Products from successful PVT runs can often be sold as production units.

Critical Success Factors

  • Component selection: Use automotive-grade or industrial-grade parts with verified supply chain availability
  • Design for test: Include ICT pads, functional test points, and diagnostic interfaces from the start
  • Documentation: Complete BOM, assembly drawings, test procedures, and quality specifications before PVT
  • Manufacturing partner alignment: Engage your contract manufacturer during DVT to incorporate their feedback
